Replaced the HDD in a friends slim PS3 this afternoon because of corrupted file system on the HDD that came in it. 3.56 will not upload to it so my friends PS3 is a $300 paperweight. When we tried to upload 3.56 from a USB stick the PS3 said the file is corrupted. Anybody have any ideas how to fix this so he can play GT5 again?

Try re-downloading it. I have read the Sony has Re-released 3.56 due to a bug. I found another article here. So according to the article you need to install 3.55 and then update to 3.56.

He did lose his stealth GT-R since it was past 1/31/11(expiration date) but the strange thing is that the chromeline DLC worked fine.

No, he didn't. Go to the PSN store and in the upper right you have an icon for your past downloads. All the cars are there.
Once you enter the redeem code, they will not expire. The redeem code expired if not used by the 31st.
